FTR measures the outcome of a production run after it is complete. The costs of labor, materials, and line time are already sunk before the KPI confirms the failure.
Business impact
- Triggers a 'chaos tax' inside the plant: unplanned rework consumes line capacity, disrupting the production schedule and forcing overtime to catch up on delayed orders.
- Failed batches become QA-held stock, creating phantom inventory that is legally unshippable but appears available in the ERP, leading to broken customer service commitments.
